إجابة هندسية

A plasma gap breaks down at 8.20 kV with the nozzle positive and 9.55 kV with it negative. Unipolar ignition only ever tests one of those windows, so it needs 11.12 kV at the peak to clear 99.5% first-attempt ignition. Flip a 4700 pF tank between polarities every 5 ms and the same 9.91 kV peak clears the line, while the erosion splits between two attachment areas.

  • Drive both polarities from one tank through a bridge, not from two separate tanks
  • Set the alternation period from the charge time: 5 ms gives 400 pulses per second
  • Sense the core flux and trim the volt-seconds of each polarity in firmware
  • Size the insulation and the coupling capacitor for the harder polarity peak
  • Allow 6 dB of extra EMI margin for the doubled edge rate

الملخص

Almost every plasma cutter ignites with a burst that keeps one polarity at the gap, and pays for it twice: the harder polarity sets the peak voltage the tank must reach, and the arc root erodes the same attachment area on every strike. This article works the alternation period, the pulse and energy accounting, the commutation loss, the core flux walk and the pair probability for a 4700 pF tank in a full bridge.

1. مقدمة

A commercial plasma cutter ignites with a high-frequency burst, and the burst keeps one electrode at a preferred polarity on every strike. The topology is simple and it works, so most machines use it. It also carries two penalties that appear later: the harder polarity sets the peak voltage the tank has to reach, and the arc root returns to the same spot on every strike.

A gas gap does not break down at the same voltage in both directions. The nozzle is the divergent electrode and its field concentration differs with polarity, so the two breakdown voltages differ by 16% on a typical torch. A unipolar design has to clear the higher of the two, which costs peak voltage and therefore ablation energy.

Alternating the polarity of successive pulses fixes both problems at once. The gap meets its easier window on every second attempt, and the arc root moves to a different azimuth, so the heat flux spreads over a larger surface and the set lasts longer.

This article works the topology in numbers: the alternation period, the pulse accounting, the pair probability against the breakdown distribution, the commutation loss in the bridge, the core flux walk from a volt-second mismatch, and the erosion ratio.

2. الآلية الأساسية

2.1 Alternation period

The bridge charges the tank to one polarity, fires it, charges to the other polarity and fires again. The period follows from the charge and discharge times.

T_alt = 2 × (t_charge + t_discharge)

where T_alt is the full alternation period, t_charge is the time to charge the tank to either polarity and t_discharge is the duration for one ignition discharge.

With a 2.5 ms charge time and a 264 ns discharge the period reaches 5.0 ms, which is an alternation rate of 200 Hz. The pulse rate follows and doubles it:

N = 2 × f_alt

where N is the ignition pulse rate per second and f_alt is the alternation rate. At 200 Hz the machine fires 400 pulses per second, and at 0.235 J per pulse that is 94 W of ignition power drawn from the charging supply.

2.2 الطاقة لكل نبضة

Both polarities share one tank, so both deliver the same stored energy.

E_pulse = ½ × C × V_C²

where E_pulse is the stored energy per pulse, C is the tank capacitance and V_C is the charge voltage. With C in nanofarads and V_C in kilovolts the result comes out in millijoules, so 4.7 nF at 10 kV returns 235 mJ and not 235 J.

2.3 Why alternating polarity helps the gap

The two polarities break down at different voltages, and the easier one is what the bipolar sequence finds.

V_brk(+) < V_brk(−)

where V_brk(+) is the breakdown voltage with the nozzle positive and V_brk(−) the value with it negative. On a typical torch the two measure 8.20 kV and 9.55 kV, a spread of 16% that comes from the field geometry at the divergent electrode.

A gap breaks down statistically, so the strike probability for each polarity follows a normal distribution with a mean at that polarity's breakdown voltage and a standard deviation of 0.61 kV. The bipolar pair succeeds if either attempt succeeds:

P_pair = 1 − (1 − P+) × (1 − P−)

where P_pair is the probability that at least one attempt in the pair breaks the gap down, and P+ and P− are the single-attempt probabilities at each polarity. A peak of 10.71 kV at the gap gives 99.998% on the positive polarity and 97.14% on the negative one, and the pair therefore reaches 99.9999%.

The same loop driving a unipolar burst at the negative polarity reaches only 97.14%, and clearing the 99.5% line needs a 11.12 kV peak. Alternation clears the same line at 9.91 kV, which is 11% less voltage and 21% less stored energy. The topology pays for itself in lower ignition energy at the same reliability.

2.4 Erosion balance

The second benefit is geometric. Both polarities erode the same parts, but at different azimuths.

m_abl(bi) / m_abl(uni) = A_uni / (A_uni + A_bi)

where m_abl(bi) and m_abl(uni) are the ablated mass per attachment position under alternating and single-polarity firing, and A_uni and A_bi are the attachment areas that each mode uses.

With A_bi at 0.7 of A_uni the ratio reaches 0.59, so each position loses 41% less material per pulse and the consumable set lasts about 1.7 times as long. The gain depends on keeping the pulse rate unchanged: raising the rate at the same time spends the gain again.

2.5 Commutation loss in the bridge

The bridge switches the full tank voltage twice per alternation period, and the switch output capacitance charges and discharges each time.

P_comm = 2 × ½ × C_oss × V² × f_alt

where P_comm is the average commutation loss, C_oss is the effective output capacitance of the switch path, V is the tank voltage and f_alt is the alternation rate. The factor of two covers the two transitions in each period.

A series string of switches presenting 1.1 nF at 10 kV stores 55 mJ per transition, so each alternation spends 110 mJ and at 200 Hz the bridge dissipates 22 W. That is 23% of the 94 W the ignition draws, so the bridge needs its own thermal path and a low-loss tank that does not add to it.

2.6 Core flux walk from a volt-second mismatch

The tank applies its voltage to the transformer primary for the length of the discharge, and the flux swing follows the usual transformer relation.

ΔB = V × t_discharge / (N_turns × A_e)

where ΔB is the peak flux excursion per half-cycle, V is the primary voltage, t_discharge is the discharge length, N_turns is the primary turns and A_e is the effective core area.

A 10 kV pulse lasting 264 ns into 900 turns on a 400 mm² core swings the flux 7.3 mT. Alternation cancels that swing, but only if the two half-cycles match. A 0.5% volt-second mismatch leaves 0.037 mT of flux behind on every alternation, and 400 mT of saturation headroom is therefore consumed after about 11,000 alternations, which is 55 s of continuous firing. A 2% mismatch reaches saturation in 14 s.

2.7 Resonance check

The tank and the loop inductance still set the discharge frequency.

f_r = 1 / (2π √(L × C))

where f_r is the resonant frequency, L is the loop inductance and C is the tank capacitance. With the values held in nH and pF the constant is 5033; with L in microhenries and C in picofarads it is 159.15. Either way 1.5 µH and 4700 pF return 1.896 MHz, and each polarity must ring at that frequency for the two pulse shapes to match.

Bipolar Ignition: One Tank, Two Polarities Tank 4700 pF S1 S2 S3 S4 T1 1:1.5 T_alt 5 ms 400 pulses/s, 0.235 J 1:1.5 فجوة V_brk 8.20 / 9.55 kV Alternation finds the 8.20 kV window that a unipolar burst misses Hard polarity needs 11.12 kV for 99.5%; alternation clears the same line at 9.91 kV

Fig. 1 — A full bridge flips the 4700 pF tank between polarities every 5 ms, so the gap meets its 8.20 kV window as well as the 9.55 kV one.

3. نقاط الضعف الهندسية

Pain Point 1: Mismatched tanks defeat the balance

Two separate tanks for the two polarities differ in capacitance, ESR and stray inductance. The two polarities then deliver different pulse shapes, and the sequence degrades into alternating energy with one polarity doing most of the work. Even a 2% capacitance difference moves the two resonant frequencies 1% apart and the two peak voltages with them.

Pain Point 2: Commutation loss at the alternation rate

The bridge commutes the full tank voltage twice per period. With 1.1 nF of effective switch capacitance at 10 kV that is 110 mJ per alternation and 22 W at 200 Hz, which is 23% of the ignition power. The loss lands in the switches, so the bridge needs a thermal path and the tank must not add loss of its own.

Pain Point 3: Core flux walking into saturation

Unequal volt-second products drive the flux in one direction. A 0.5% mismatch leaves 0.037 mT behind on every alternation and consumes the 400 mT saturation headroom after about 11,000 alternations, which is 55 s of continuous firing. A 2% mismatch reaches saturation in 14 s, and the ignition energy collapses with the inductance.

Pain Point 4: Doubled edge rate in the emission spectrum

Alternation doubles the number of fast edges per second. In a fixed measurement bandwidth that alone adds 3 dB, and the second polarity usually returns its current through a different path in the ignition compartment, which can add 3 dB more. A bipolar design that reuses a unipolar filter set can measure 6 dB worse.

4. خطوات التصميم

Strategy 1: One tank, one bridge

Use a single tank capacitor with a bridge commutator so both polarities share identical capacitance, ESR and self-inductance. Choose an N4700 Class I part with a ±30 ppm/°C coefficient so the two pulse shapes stay matched as the module heats.

Strategy 2: Set the peak voltage from the pair probability

Size the tank for the pair, not for the harder polarity. A 9.91 kV peak clears the 99.5% line once alternation is in place, against the 11.12 kV that the negative polarity needs on its own. That 11% lower peak also removes 21% of the stored energy from every strike.

Strategy 3: Balance the volt-seconds in firmware

Sense the transformer flux with a winding on the core and trim the charge voltage or the charge time of each polarity so the average flux returns to zero every cycle. Hold the mismatch at or below 0.5% and the time to saturation stays above 55 s, which is longer than any ignition burst the machine runs.

Strategy 4: Contain the doubled edge rate

Apply the full containment set: a shielded ignition compartment, a damped مكثف الفيلم filter element, and edge slowing on the bridge. Allow 6 dB of extra margin in the emission plan for the doubled edge rate and the second return path.

Strategy 5: Size insulation for the harder polarity

The coupling capacitor, the transformer secondary insulation and the torch cable all see the negative polarity peak. Size them for 11.12 kV, not for the average of the two polarities, and check the ثنائي سريع الاستعادة clamp against the same number.

Strategy 6: Prove the balance with consumable data

Run a full consumable lifetime under alternation and measure electrode tip loss and nozzle throat diameter against a unipolar control. Confirm that the wear pattern is even around the azimuth and that per-position erosion matches the 0.59 ratio the area model predicts. Repeated ignition is also the harshest test the damping capacitor will meet, so verify it with a partial-discharge check at rated voltage.

5. HVC N4700 (T3M) capacitors for a bipolar ignition stage

Alternation only pays when the two polarities match. HVC builds the N4700 (T3M) Class I family for that role, with the مقاوم ذو طبقة سميكة for the divider that senses the tank and the bridge timing parts, from a 6,000 m² owned factory in Dongguan across a 1 kV to 100 kV range.

ستة معايير مهمة هنا

  • Symmetric energy delivery. Tight capacitance tolerance keeps both half-cycles identical, so the balance mechanism that justifies the topology survives production and does not need a per-unit trim.
  • Low loss at the doubled firing rate. A dissipation factor below 0.1% keeps the tank efficient at 400 pulses per second, so the bridge commutation loss does not sit on top of a lossy capacitor.
  • Stable resonance across temperature. A ±30 ppm/°C coefficient stops the two polarities' pulse shapes from diverging as the bridge and the transformer heat up through a shift.
  • Coverage of both polarities. Ratings from 1 kV to 100 kV carry the full tank voltage of portable and heavy-plate igniters with the same dielectric performance in each direction.
  • Discharge below 5 pC at high repetition. The dense dielectric holds its discharge level under alternating firing, so the tank does not become the source that the doubled edge rate makes audible.
  • Proven in high-voltage pulse systems. The 40 kV 441-series doorknob capacitors replaced first-tier brand parts in high-voltage field-service programs, and a إشارة الصليب against those parts shows the matching and drift a bipolar design would otherwise absorb.

6. أسئلة مكررة

Q1: How much does the alternating polarity actually help?

Two ways. The gap meets its easier breakdown window on every second attempt, so the peak needed for 99.5% first-attempt ignition falls from 11.12 kV to 9.91 kV, which is 11% less voltage and 21% less energy per strike. The arc root also moves azimuth, so per-position erosion falls to 0.59 of the unipolar value.

Q2: Why not use two tanks, one per polarity?

Because they never match. Separate parts differ in capacitance, ESR and stray inductance, so the two polarities deliver different pulse shapes and the sequence drifts toward single-polarity behaviour. One tank with a bridge commutator keeps every parameter identical by construction.

Q3: How fast should the polarity alternate?

The period is twice the charge plus discharge time. A 2.5 ms charge gives a 5 ms period, which is 200 Hz alternation and 400 pulses per second. Charging faster raises the ignition power demand and the core flux walk together, so set the rate from the ignition power the supply can deliver.

Q4: What does the bridge commutation cost?

Two transitions per alternation period, each wasting the energy stored in the switch output capacitance. With 1.1 nF effective at 10 kV that is 55 mJ per transition, 110 mJ per alternation and 22 W at 200 Hz, which is 23% of the 94 W the ignition draws.

Q5: Why does the core saturate under alternating drive?

Because the two half-cycles never have exactly equal volt-seconds. A 0.5% mismatch leaves 0.037 mT of flux behind on every alternation, which consumes 400 mT of saturation headroom in about 11,000 alternations, or 55 s of continuous firing. Sense the flux and trim the charge of each polarity to hold the mismatch down.

Q6: How much extra EMI should I plan for?

About 6 dB. Doubling the number of fast edges per second adds 3 dB in a fixed measurement bandwidth, and the second polarity usually returns its current through a different path, which can add 3 dB more. Shield the compartment, damp the filter and slow the edges.
